Weight is a design choice

Thick hardwood everywhere looks lovely and eats payload. Think in frames, thin panels and smart fixings. A furniture run that saves 40kg is a water tank you can still fill, or a second battery you can actually lift into place.

Sketch the carcass with weights next to each panel. It sounds obsessive. It stops you discovering you are overweight when the bed base is already glued in.

Carcass basics

  • Use appropriate ply thickness for spans, not habit
  • Frame where you need stiffness, panel where you need a surface
  • Glue and screw with intention; more fasteners are not always more strength
  • Soften edges that people lean on
  • Design for removal of big pieces if you ever need to reach services
  • Leave access panels for pumps, fuses and tank senders

Mock-up tight layouts from cheap sheet first. Cutting good birch twice hurts, and so does living with a cupboard door that hits the sliding door every time you open it.

Fixing to the van

Bolt to structure, not to thin cladding. Spread loads with plates. Allow for a van that flexes on rough roads. Screws into nothing but trim will work loose by the second trip.

Finish

Seal end grain. Choose finishes that tolerate condensation and muddy hands. Soft-close hinges are nice; solid catches that survive a pothole are nicer. Round the corners your hips will find in the dark.

Light furniture is not weak furniture. It is furniture that leaves room in the payload for the life you wanted the van for.
